Now looking at the pics I posted I really see how bad the pucks are marked up. I is obvious to me that rocks got in there as well.

Are you using the short bolt to pull it apart

screw bolt in Tap with brass hammer undo a little and repeat till it pops off

or are you attacking with Tyre irons or screw drivers .

As that damages the cover and the moveable face edges

That Spring is a starting point

That cover is Shizanhousen!!!
It's only good enough now for you to wear as protection/hat from alien brainrays!
The pucks are housen as well, damaged means diff weight as well, especially if 2 are diff #'s??
THEY ALL NEED TO BE WEIGHED.It'll be needed for this bastard CSI of yours! :-)

You say you still wanna install it back? WTF?
It'll be outa balance, deformed cover + wrong spring,=MORE balance issues, vibes= Bye Bye Crank and bearings.
You need to donate some $$$ to hoser's site co$t$,as your impending pics will keep us and the site busy for years...no decades! :-)

Sounds like your getting closer to your root cause of your clutch problems is it possible that a rock managed to get inside the clutch (golden BB thing ) jammed it up long enough where the contact between the pucks and where they slide went slack and allowed the pucks to rotate, fall out jam up etc. ?

Better belt guard required?

LMFAO.
You haven't seen shizanhousen yet LOL.
Didn't know you were a square head like me.
Hoser: belt guard ---- na to much weight and might protect things so they won't break.

I wonder if this clutch is up to the task being asked of it?

Have you checked to see IF your puck #'s are all the same?
IF one is out, then it will be outa balance and affect the puck throw/movement.
You NEED to get a digi scale to weigh your pucks,it's the ONLY way to verify their weights.EVEN if new.
A small amount in weight diff, will be expotential relative to clutch RPM's.
Especially as now you have damaged them.
I have a small digi sacle, weight all my flyweights in the sledPilots,I have seen diffs in them up to .5g.

Did you mark your holding bolt head to cover with sharpie,to show any bolt loosening?
After initial bolt torqueing,do you RETORQUE after a settling-in ride?

Just an update on this issue.
I slammed it all together as is and we went for a ride today. I welded up the rod end (we are still waiting for the replacements) and off we went. Thanks for the mark the cover and bolt with a sharpie idea. As it turns out the bolt did turn about 1/4 turn today. So I wonder if that's what happened the first time when the pucks rolled over ??
Off to the states tomorrow morning to pick up a parts machine.

A torque wrench is a 1/2" impact set on maximum.

Is that from the Honda manual? :-)

Canucky,do some web research on drive clutch installing, especially on sleds.
LOTS of warnings against using impact drivers on drive clutches.
BUT.....................YOU being a GAMBLING MAN...

If you pull the threads out of the crank no biggey. Drill it out and put in an insert.
If you pull the threads out of the crank with an impact then it's because you got stupid on the trigger and held it there for an hour. It takes a little bit of smarts sometimes. I won't say that it wouldn't happen to me but people got us some brains because it is a fine thread bolt.

I'm not talking about the threads, but end impact on the crank.
You seem to have all your own answers anyway.

Might be worth a try torqueing it to the Honda specs with a real torque wrench.

Yeah I am gona do that this time since it is obvious my Neanderthal way didn't work. I was in a hurry to go riding because the weather was good and my brother and I had the same time off together.
Gona torque it (not with the 1/2" impact torque wrench) and put some blue Loctite on it. You do desperate things when you are time restricted LOL.
