Post subject:  Rebuilding and custom throttle cables

With the throttle cables discontinued, and outrageous pricing on places like eBay - I was thinking of just replacing the cable innards with a new line - because I need to install a new carb pretty soon. There are all kinds of places online which sell bicycle brake cables in various lengths and with various ends - even removable ends! I was thinking off getting one with the correct cable end to work with a PWK39 carb, and then get a universal normal 'round' end for the throttle side. Here are some of the permanent cable end types:

So I'm thinking the PWK39 will take either B, D, or E type cable end. Then I know the thumb throttle is type C, which maybe can be made to length with an adjustable unit like this:

Then the actual cable can be had at like 100 inch length from almost anywhere - like REI, Bike shops, or any place online like eBay/Amazon.

Heres a 1.5mm diameter cable in 2 Meter length for like $2!

Also and finally - new cable sheathing can also be found everywhere online as well. Same deal. Now - the only thing you'd need to be concerned about is re-using your old cable ends and this of course is if your throttle cable has snapped completely or otherwise useless.

OK. I actually already had parts to start re-doing my cable and will post further down to help folks out in this regard.

Also as I plan to upgrade to a PWK39, I now intend to keep my stock PE3x with the throttle cable staying attached as backup (And because they have value). I will be making an entirely new cable out of bicycle brake line build-to-suite parts.

The base 'kit' that I am starting off with is an XLC Brake cable and housing 'kit', part number XLC 146256. See email, this listing has it for $12 shipped here: https://www.ebay.com/p/XLC-Bicycle-Brak ... 2086595638 The kit includes about 10' of cable housing, and a couple different pre-length of ~1.8mm cable.

The cables come with both the round end 'C', and style 'B' above. What I did was grind the 'B' style with a wheel so that it was small enough to fit the PWK39mm carb. Will post pics soon and continue how I did this later on.

Give me a few days as I need to order a locking 'C' style first.

I took off the old throttle cable and noticed it was bad anyways; and I needed to re-use it's ends for the new cable. Mainly the adjustable end up by the steering wheel was one in which I didn't have a chance to actually purchase. I already had the plastic sheeting and the inner cable long enough, and so I just took the old throttle cable adjusting ends off and fitted the new cable which I made.

The PWK39 carb takes a style 'D' or similar cable end - which is easily changeable with a grinding wheel or a file. Most of the rest of what you need comes in XLC 146256 for like $12.

The only missing part was able to be found a Ace Hardware. A locking piece that would grab the cable at the throttle lever. I ended up finding a round crimp-able cable end next to the cable section where they sell all but the plastic sheeting - by the foot even. So, Ace Hardware sells 1/16" cable which I believe would have actually worked as well - just crimp on your own cable ends and file to fit. (Which is another option for crafty folks who don't want to buy XLC 146256, and if your stock cable plastic is still in good shape!).

All said and done only took an hour or so to install and get the ends adjusted properly.

So forget the OE throttle cable. Just make your own.

BTW, if anyone wants to try buying a new/fresh cable, they should check out a 2010 Kawasaki SXR 800 (Jetski). Those cables are like 100" long and would possibly work as an alternative. Not sure on the adapters/ends but most of those can be purchased.
