You could also add a low fuel sensor and wire a simple light to your steering wheel. A small LED should work nice.

Something like this.

You guys are ahead of me right now. Haven't given it much thought yet. But I did go to the local auto supply to see what they had for caps and spigots. They had poo.

Well here is a pic of the tank half done. Dimensions marked inside.
I calculate it may be closer to 3.5 gals.
I don't feel that is enough so I may have to put a kick out on it like the stock tank has.
If I put a 6x6x3 ko on it then it will add .46 of a gal for a total of 3.9 gals.
The stock tank has 3.8 gals.

At this point there are a few things I'd consider. I'd consider welding on two additional hose bung fittings. One down low and one up high ,my thinking is you could add an aux tank via them if u ever decided to and I would consider a drain.
Just a couple things I'd kick around before welding it up.

Id add a short swction of fuel hose to the end of ur pick up tube to keep it from rubbing on the tank. Also I'd consider a couple of anti slosh plates. These would also help to tie the tank panels to each other to minamalize bulging and stress on the welded joints.

All good ideas here. Some I thought about others not.
1) additional hose bungs: no because the less holes I make in this thing the better and I won't be running any extra tanks anyways. Will pack extra fuel if we have to but our rides around here last one tank max.

One of my original ideas for building this tank was that I wanted to build a seam welder (easy to do actually -- I think) and then hydroform the tank. I was going to cut two templates and seam weld them together. Then hydroform it using a pressure washer. I passed on the idea because if I go through all that work to build stuff and then it don't work, I'll be right back to where I started. Also I thought that getting a good profile wouldn't work well because the tank will just try to balloon. Then you have to "shape" it with a hammer. It would be uglier than the one I am making now. The only draw back right now is that it is a bit heavy. I used 1/8" x 5" flat bar for the outside profile for puncture resistance. The stock oddy tank has impact plates mounted on the bottom for this reason. I guess I could have made it out of aluminum but that crap corrodes, not very puncture resistant, and aluminum welding is porous. I own a tig torch but don't own a tig welder with high frequency so it's spool gun or nothing.

How's the tank going to breathe or does need to. Weld in baffles on three sides. X style with punched or drilled holes. Run fuel line through grommets in baffles to stabilize line.

1) how's the tank to breathe: I am looking for a set up that has vented cap. If not I was going to put a check valve in the system by welding on another bung for it.
2) Weld in baffles: thought about it but not needed. Oddy tank don't have it. Fuel is low on the buggy and not enough there to make a difference on fuel slosh. To hold the fuel line I might just weld in a hanger but then I won't be able to ever take it out if it is ever needed. Not sure.

I would want a drain plug. What if a guy puts premium fuel it by accident. It would be easier to remove the drain plug to get that crappy premium fuel out and then pour in AV fuel. :-)

Seriously, right now I have fuel in my fl250, which has no drain plug, and I has gotten to the age I don't want to run it. I would really like to be able to drain it and replace with fresh fuel.

Going to be a delay in this project as I am waiting for a fuel cell type filler neck to arrive from china.
I hate buying Chinese but everything else seems to be bigger than I need and very very expensive. Trouble is the tank is only 5" wide. So anything must be smaller than that -- like around 4". The Chinamen had one that looked like it was about that size so I bought it, and it was less than $25 shipped. God I hope the quality is not based on the price.
Got everything else fabbed up painted and ready to install. Could probably put it together minus tank for now. Might do that this week and post a final pic minus tank.

Have you a old tank or a POOH member may have a trashed one that you could get a Neck / filler

Or better still go to the local car wreckers and you will get a filler neck a cap cut and weld it on.

Yeah I was a little bit concerned about that during the build but I did look at my other machines. The bottom of the fuel tank must not be below a certain point on the gearbox. About 3/4" to 1" above. You can see it in that last picture.

In my opinion if I had to do this again I would pass. It's involved. Think I would do what you Aussies did and put the tank at the back. Then you could make it any size you want and it's a five minute job. I do not like those tanks guys put high above the Engine. I have been screwing with this thing for weeks and I am no where near finished it, and I still don't really have a good idea for the filler spout. I did go to the wrecking yard and get a cap and spigot from a wrecked car, but that is some kind of galvanized or aluminized crap. Don't know if I can use it. And I still have to pressure test it.

An update.
Not sure if I am going to get this fuel cell cap set up I ordered. Amazon said they did not bill me because the factory in china did not respond in time. I did send an email to china with no reply yet. Looks like I will be making one.
Tried to bleed the brakes today. Half good news and half bad. Good news is the clear ported caps I pictured and posted on page two are just anti splash shields. If you let go fast on the brake handle the fluid splashes at you, so let it back slowly or re-install those caps. Good news is the rear master works. Bad news is the front don't. So I gota order a kit.

One other comment I want to make is that in order to bleed the rear brakes without all the normal hassles is master cylinder cables must be adjusted correctly, set your e-brake on, and make sure you got max throw on the brake lever. There are two set screws on the back of the steering wheel that must be backed all the way out. Also you may have to open the front panel on steering wheel and reset your brake handle in the splined shaft for max throw. Looking at my other two machines it is obvious to me that there is no way I am getting max throw based on what I see there compared to what I just done on this machine. I bet a lot of guys are having issues bleeding the rear brakes because of the above.

Actually no that is not a silly thought. The silly was me for not thinking of it before I went to the wrecking yard. Anyways I got real busy on the tank tonight. Almost done. Just came in the house for a coffee break. Hope I can finish it tonight and post some pics. Painting tomorrow or the next day maybe. I will post what I did and why I did it that way later.

Welded up the rest of the tank today, pressure tested and painted.
Last night I had 12" of welding left and ran out of wire. Swear a lot and go to bed.
Today start painting and run out of black. Swear a lot and go on computer to update thread and to look a porn.
You'll notice I welded in a threaded plate to mount the fuel cap assembly. Did that on purpose in case I have any issues with it. That way I can remove and repair if necessary.
This fuel cap is from a Ford astro van or something like that. I cut off the galvanized filler tube which is just crimped onto a plastic spout that the cap threads onto. I cut the right size pipe on the lathe for this plastic piece to fit into and will JB Weld it into place. That's why I made this part removable.
No drain plug. Drop suspension, remove tank, drain, if premium fuel accidentally dumped in. That'll be your punishment if you did something stupid by filling with pump fuel.
Capacity is estimated at 3.7 gals so I just passed on welding on a kickout for a little extra fuel. The .3 gals I would have gained was not worth the hassle.
